Six forklift design features transforming narrow-aisle warehousing

Modern articulated forklift designs focus on manoeuvrability, visibility and precise load control in confined spaces

Warehouse operators looking to squeeze more capacity from existing buildings are increasingly turning to articulated forklift technology to work in tighter aisles while reducing the need for multiple machines.

Martin Jones of Narrow Aisle says modern logistics businesses are under growing pressure to improve efficiency, reliability and storage density while moving pallets between unloading areas, storage locations and dispatch zones.

Traditionally, these tasks have often required different types of materials handling equipment. However, articulated forklifts are increasingly designed to work both inside warehouses and outdoors in loading yards.

Inside a warehouse, where space is at a premium, very narrow aisle storage can allow operators to increase pallet density and, as Jones puts it, “maximise the cube”.

Articulated trucks require less room to turn into pallet positions than conventional reach or counterbalance trucks, allowing aisle widths to be reduced and additional racking installed.

Narrow Aisle claims its Flexi articulated trucks can increase pallet storage capacity by between 30% and 50%, depending on the warehouse layout.

One of the key design areas is steering geometry.

Flexi models use front-wheel drive and incorporate what the manufacturer calls Over-Rotation, allowing the articulated section to turn through as much as 220 degrees, increasing to 230 degrees on the Flexi 15VN.

The company says this allows trucks to turn in particularly restricted spaces while reducing the need for repeated corrective movements during pallet placement and retrieval.

Jones argues that the design can also make it easier for articulated trucks to operate alongside order pickers in narrow aisles, rather than requiring the aisle to remain completely free from pedestrian or other vehicle traffic.

Protecting warehouse racking is another major consideration.

Forklift impacts can damage structural components, create safety risks and lead to costly repairs, particularly in high-density storage environments where trucks routinely operate close to uprights and beams.

Narrow Aisle has developed a curved chassis system, branded TrueRadius, which is designed to follow the truck's turning profile as it articulates.

The company says this maintains a more consistent footprint during turns and reduces the risk of the rear of the truck swinging towards nearby racking.

Jones said: “Efficiency is crucial in logistics operations, but safety is paramount.”

Load control becomes increasingly important as lift heights rise.

Some articulated trucks can operate at heights of up to 15 metres, making smooth steering, lifting and drive control particularly important when working in narrow aisles.

Flexi trucks use separate motors for drive, lift and steering, with the functions controlled digitally rather than relying on shared hydraulic systems.

Narrow Aisle says separating these systems can improve steering precision and power distribution while reducing wear on components over the life of the truck.

Visibility is another area manufacturers are focusing on as warehouses become denser.

Poor sight lines can slow pallet handling, increase operator fatigue and raise the risk of contact with workers, products or racking.

Flexi models use a twin-post overhead guard and a mast designed to improve the operator’s upward view of the forks and load while stacking.

A shorter chassis and sloping front section are also intended to bring the operator closer to the load and reduce blind spots.

Battery access is becoming increasingly important as more materials handling fleets move towards electric power.

The Flexi battery can be removed from the rear at low level using a pallet truck or another forklift, removing the need for chains or slings during battery changes.

Lithium-ion versions are also available, which can reduce or eliminate the need for battery swapping depending on operating patterns.

Outdoor performance is another consideration for businesses wanting one machine to handle several stages of pallet movement.

A front pivot axle is designed to improve stability and ride comfort on yards and uneven surfaces, while front-wheel drive helps provide traction when moving between indoor and outdoor environments.

Narrow Aisle says this allows articulated trucks to collect pallets from unloading or marshalling areas before taking them directly into narrow-aisle racking.

The manufacturer describes this as a “one truck, ‘Road-to-Rack™’ solution”.

By combining vehicle loading and unloading with narrow-aisle stacking, the company argues that businesses can reduce double handling and operate smaller forklift fleets.

Narrow Aisle claims that, depending on the application, the approach can deliver operating cost savings of up to 50%.

For warehouse operators assessing articulated forklifts, Jones says the most important areas to consider are manoeuvrability, protection against racking damage, independent control systems, operator visibility, battery access and the ability to work safely across both warehouse and yard environments.
